Apologies for chiming in... just a few suggestions...

1) Assuming you have the model with the rope guide on the handle - have you tried taking the rope out of the guide so the rope goes all the way back in to the starter and then trying to start it?

2) Is your brake lever cable firm?

3) Have you tried starting it with the fuel cap loose?

Yes, I've tried the recoil with the rope removed from the guide. I've also loosened and even removed the fuel cap.

It is a weird one and I normally would have it sorted. I do worry about the damage caused by the woodruff key; it pounded the flywheel.

My brother seems happy enough with how it runs now, so hopefully I can call time on it.
